Integrative functional expansion in electrical engineering for the automated production of intelligent insulation systems [INFINITE]

In the context of the increasing electrification of the mobility sector, the demands on the electric drive in terms of performance and efficiency as well as on the production system in terms of the quantities to be produced are increasing. As a limiting factor, the insulation system comes to the fore as it thermally and electrically limits the operating point of a machine. Current insulation processes with a processing time of approx. 40 minutes make up a significant proportion of the total production time of a stator.

Within the insulation process, thermoset injection moulding reveals new, previously unused potential in the field of electric mobility. On the material side, thermoset compounds allow better mechanical and thermal properties compared to previously used resin systems through targeted modification. On the process side, injection moulding can achieve higher reproducibility during processing and thus improved component quality with reduced process time compared to conventional casting methods.

The research objective is to enable a thermoset injection moulding process for the insulation of stators for electric motors. Thereby, material advantages and the degrees of freedom of the process are to be used to produce an optimized insulation system with reduced process time compared to common processes. Based on an iterative development process, suitable thermosets will be selected, modified and characterized in preliminary tests. In comparison with the requirements for component preparation, demonstrators will be produced and finally validated.

The research results will enable medium-sized companies in the field of plastics technology to transfer key technologies to electromobility and to sustainably secure value creation and employment in Germany.
